A common misconception in manufacturing digitalization is that connecting equipment requires replacing it. In reality, the vast majority of legacy machines can be brought online without any replacement.
Three ways to capture data from legacy machines
Direct PLC reads: for machines running Siemens, Mitsubishi and similar PLCs, a data terminal reads parameters such as speed, tension and temperature directly.
Counters and sensors: for machines with no digital interface, laser, proximity or infrared sensors count output and report over WiFi — the most legacy-friendly option.
Smart meters: water, electricity and gas meters connect via MQTT or API and feed a unified energy view.
Start with a single-machine pilot
Don’t retrofit the whole plant at once. Prove the capture-model-dashboard loop on one critical machine, validate the data, then replicate across lines and sites.
